A Cell-to-Pack (CTP) EV battery assembly line is a highly automated production system that bypasses the traditional "Module" stage of battery manufacturing. In a classic setup, cells are grouped into modules, which are then placed into a pack. In a CTP line, individual cells are integrated directly into the battery pack housing.

This shift is a major trend in the industry (led by companies like CATL and BYD) because it increases energy density by up to 15–20% and reduces the number of components by roughly 40%.

Core Process Stages of a CTP Line

Cell Preparation & Sorting:

  • High-Precision Sorting: Cells are tested for open-circuit voltage (OCV), internal resistance, and capacity. Automated systems (like those from Sinexcel) ensure that only "matched" cells enter the line to maintain pack longevity.
  • Surface Treatment: Cells undergo plasma cleaning or laser cleaning to ensure the surfaces are free of contaminants before bonding.

Structural Bonding (The "Glue-Heavy" Stage):

  • Since CTP packs lack module frames for mechanical support, they rely heavily on thermal conductive adhesives.
  • Automated dispensing robots apply high-strength glue directly to the pack tray or the sides of the cells. This glue serves two roles: structural integrity and heat dissipation.

High-Density Cell Stacking:

  • Cells (usually prismatic or "Blade" types) are picked and placed into the pack with sub-millimeter precision.
  • Alignment: Because there are no module walls, the line uses advanced CCD vision systems to ensure thousands of cells are aligned perfectly for the subsequent welding process.

Electrical Interconnection (Busbar Welding):

  • Laser Welding: This is the heart of the line. Specialized laser systems (like Huiyao Laser) weld the busbars directly to the cell terminals.
  • In CTP, the Cell Contact System (CCS)—which includes the busbars and sensing wires—is often one large, continuous unit that covers the entire pack.

Pack-Level Integration & Testing:

  • BMS & Cooling: The Battery Management System and the liquid cooling plates are integrated. In many CTP designs, the cooling plate is bonded directly to the bottom of the cells.
  • EOL (End-of-Line) Testing: The entire pack undergoes insulation (Hi-Pot) testing, leak testing (airtightness), and a full charge/discharge cycle test.
